Why are some handles rectangular square cut and others roundish cut? Is it preference? 

Are you talking about the difference between these two handles @Speedster? If so, the top handle is the older, two rivet style that was on Webers with Metal Bowl Handles (MBH). The bottom picture is the single screw handle that was flat.  They switched from the two rivet to the single screw style in 1981.
