Peaspurple started a thread where he picked up an older Red Genesis gasser where the original wood slats were missing/beyond their usefullness. I've been contimplating making reproduction pieces for a while, and this was the motivation I needed to get rolling.
I started with a 1X6 piece of redwood (which is sold at the local lumber yard) and an original (used) Weber handle

Ripped to width, I made 3 blanks longer than they needed to be

Using the stock handle as a jig, I drilled & rough cut the openings before firing up the router table to clean em up

The finished products. I tried a couple different techniques and now have this down to a science. The handle next to the original is perfect.

I rounded over the outside edges of the handle and beveled the interior openings (just like the stock handle)

As you can see, I had a handle which has seen better days.
(Not the stock lid on this gasser, but I used the plastic one for a different task until I made these)

And now, it's just like new.

With the handles made, I went to work on the side table/bottom rack slat replacements.
On the left is an upper side table (measures 10-3/4" long)
On the right is bottom rack (measures 11-7/8" long)
Both use the same size slats, so I made mine just a hair wider than stock. (1-5/8")

Used the remainder of the 1X6 and made as many slats as I could

I didn't actually replace the slats, but I'll update this thread when I clean/paint the support bars.
This gives you an idea what the spacing would look like. Side table first.

Close up view of the rounded edges. (same roundover on the stats & handles)
Weber doesn't round over the end grain and I think this added detail will have a better fit-n-finish on the side table

Since I already had the hunk of redwood on hand, I can't give a cost estimate for members right now. If you're interested in any of this stuff, shoot me a PM and we'll work something out. I'll swing by the lumber yard and see what redwood cost and go from there.
I have a number of older side shelves & bottom wooden racks so I could supply a few sets of wood & hardware if you're missing the entire thing.

Today was just a "trial run" to see if this was something I'd even consider taking on. Given what I've done for a living, I didn't think it would be very hard since I have the tooling. As expected, it wasn't too bad. With most things, the first time always takes the longest and I should be able to knock sets out pretty quick.
I'll probably make redwood the default material since I can purchase it locally. I have a ton of cherry on hand from the supply stock I had while building a ton of custom cabinets. Home Depot has oak & maple on the shelves. Local Woodcraft store carries a bunch of different woods also, so sky is the limit.
I'll get more of these built this weekend so I'll have a better idea what the cost will be. For forum members, it'll basically be the cost of materials & shipping.

Clearly, he was missing the final piece of the puzzle. After a few messages back-n-forth, a new handle was on it's way.
He stained/finished the redwood handle to match and posted up the final version.
Looks pretty daymn good if I do say so myself. 8)

So far, things have been by a case-by-case basis via PM.
As for price... Well, this is still pretty new to me so I don't have a set price list.
My local lumberyard sells knot-free redwood in 1X4 & 1x6, which makes for a nice product - but it's kind of pricey.
A 1X6X8' cost 22 bucks and I yield 16 slats & 1 handle A 1X4X8' cost 13 bucks and yields 10 slats & 1 handle
Those prices I have zero control over. Cheapest shipping charges I have zero control over.
Labor rates I have control over, but here's what I've done with other guys.
As long as you cover the material & shipping costs, that's all I'll require. Donations for labor are accepted though. 8)
A cardboard shipping tube was 4 bucks and shipping USPS for the above handle was 6 bucks.
If you need something, shoot me a PM

I have tried to email and PM him as well.
I got a PM from him once a few weeks ago saying he was going to get around to handles in the future.
That was the last time I heard from him.
He said he is not on WKC often.
Maybe someone here has a current email address for him??
There is a business opportunity there for someone to start cranking our these wooden handles on a CNC router.
They could produce them in various types of wood and do matching slats.
I would love a set in Cherry or Walnut.

I too would like to have a handle made!
Quite possibly some slats too if I get the Weber 1300 I am looking at.
Hopefully Bman will see our posts.
